This project was to challenge myself with something new.....

    SANMAI

Actually it's called go-mai and not san-mai (in Japanese go = 5, san =3). Keep in mind that I've been taking blacksmithing classes for less than a year and this is the first time making sanmai, and using the press and power hammer.

I chose to use 1075, 15N20, and 1095(core) steels. All from NJ Steel Baron. And anyone of then would make a fine blade on its own so I didn't mind too much if the outer layers spilled into the edge but the goal is to have the 1095 as the edge (core) steel.

    The steels are welded together
    [IMG]
    [IMG][IMG]

And into the fire it goes...

With the use of a 75 ton press I fuse the layers together
    [IMG]

After the layers are fused together I draw out the billet
    [IMG]

And a rough grind of the edge of the billet shows the layers are fairly centered and straight

I roughly cut the knife blank out of the billet
    [IMG]

Grind it down a bit to remove the forging scale and hammer marks
    [IMG]

This is what I'm looking to do
    [IMG]

    Pre-heat treat initial grinds
    [IMG]

    The plunge lines are symmetrical
    [IMG]

A quick etch in FeCl to reveal the layers
    [IMG]

And this is what it looked like before I sent it out to Peter's Heat Treat (that was about 4 weeks ago)

(Any zombie fans recognize the knife above my sanmai bowie?)

LOL, I'm very lucky to have a blacksmith school so close to my house.

BTW: The 75 ton press is from 1950s, and the power hammer from 1902. The shop was opened in the 1800s and it's the last working blacksmith in Trenton, NJ. A bit of history in that shop.

    Thanks everyone for your comments/support!

Yes, it is go-mai! 3=san, 5=go in Japanese but most people haven't heard of gomai. :jdwink2:

The blade came back from Peters' Heat Treating and time is running out.

I sketched the final design of the knife.

From a 1" thick block of 6061-T6 aluminum I cut out the guard. This aluminum is softer than brass but harder than copper, and much lighter than both. No CNC or mills in my shop. Simple basic tools.

Now on to the handle. To make it easier for me, and to make it a little more fancy, I cut 1" thick blocks of bloodwood and black G10 liners to put between them. Need to have the red and black!

Drilling the tang hole in each block is easier to do than doing it all at once when your tang is longer than your drill bits. But the challenge is getting the holes to line up perfectly.

With pieces of scrap wood I attempted to carve out the handle design but it was looking sloppy. So I gave up on that idea for now.

So I carve a handle.... but I didn't like it. It doesn't fit the style of the blade.

So I decided to use this handle for a Japanese kitchen knife and start over
    [IMG]

Red and Black G10 on the curly bastogne walnut, gotta have the red and black in there somewhere
    [IMG]

I grind a false edge bevel on top of the blade
    [IMG][IMG]

Here it is put together. The blue ink is machinist dye which I used to mark the blade before grinding the fuller
    [IMG]

Here is a pic of the initial etch (the blade has a heavy coat of lanolin)

man, you sure made that that back edge wide and sharp looking.

The whole thing is very fightery, if that's a word.

Thanks bud! Yeah it's a dagger-bowie combo with a false edge. It would be similar to the Japanese style KANMURI-OTOSHI-ZUKURI.
